2.1 Control box
KPC Control PC: The motherboard has three hardware versions: D3076-K/D3236-K/D3445-K; Responsible for human-machine interface, program editing and archiving, motion sequence, path planning, drive control, safety monitoring, and external device communication.
CCU_SR small robot cabinet control unit, consisting of CIB_SR cabinet interface board and PMB_SR power management board, is the power supply and communication center of the whole machine; Equipped with secure input/output, measurement input, temperature acquisition, diagnostic LED, battery backup power supply, etc.
Low voltage power supply unit, backup battery, power filter; After a power outage, rely on the battery to complete a controlled shutdown and save location data.
2.2 Drive box
Including motor connector X20, braking resistor, KPP_SR power package, KSP_SR servo package, and cooling fan; Function: Generate intermediate circuit voltage, motor control, brake control, brake mode intermediate circuit voltage monitoring.
2.3 Interface Overview
Important restriction: Either the discrete safety interface X11 or the Ethernet safety interface X66 (PROFIsafe/CIP Safety) cannot be used simultaneously.
X11: Discrete Security Interface; X19: Teaching pendant; X20 motor; X21 robotic arm data; X65 EtherCAT; X66 Ethernet security; X69 library card service interface.
List three hardware layouts for motherboard USB, DVI - I/DVI - DP, Ethernet ports, and PCI/PCIe slots.
2.4 Cooling and usage boundary
Dual fan ambient air cooling; Do not use ventilation filter cotton, as it will increase the overall temperature and shorten the lifespan of the components.
Permitted use: Drive KUKA small industrial robots;
Prohibited misuse: used as a climbing tool, operating with hyperparameters, in explosion-proof environments, and in underground mining scenarios.
Technical Data
Controller dimensions (3D view in mm), weight approximately 33kg, protection IP20;
Power supply: 200-230V AC single-phase/two-phase, ± 10%, 50/60Hz; rated power 2 kVA; Maximum heat loss of 400 W; slow melting fuse of 2 × 16A;
SmartPAD teaching pendant parameters: 8.4-inch touch screen; The cable can be extended in up to two sections, with a total length not exceeding 50 meters;
Optional accessory bracket size; Requirements for equipment nameplates and warning labels; Explanation of Article 33 of the REACH Regulation.
Planning and Design
EMC electromagnetic compatibility requirements;
Installation conditions: It can be independently placed or installed in a 19 inch cabinet, with a cabinet depth of ≥ 700 mm; a ventilation gap of ≥ 70 mm should be reserved on both sides; Priority horizontal installation, optional vertical installation;
Wiring conditions: PE equipotential connection, 4mm ² cable is used between the robotic arm and the controller, and the controller is connected to the PE row of the distribution cabinet;
Power wiring requirements; Suggestions for selection of leakage protection devices;
Security interface X11 detailed description: 50 core D-Sub connector; Channel A/B dual channel test output; External emergency stop, local emergency stop, operator safety door confirmation, peripheral enable Peri enabled signal; Provide examples of emergency stop wiring, safety door wiring, and schematic diagram of safety input floating contact wiring; Principle of dynamic pulse testing.
X66 Ethernet security interface: SafeOperation option, PROFIsafe / CIP‑Safety; Define input and output bytes;
Mastering origin calibration test; X65 EtherCAT; X69 library card service interface; PFH failure rate and performance level PL.
Transportation
Transportation requirements for the controller: the shell should be closed, all cables should be removed, placed horizontally, and transported using a pallet forklift; Transportation inside the cabinet can cause board contact failure.

Startup and Debugging
Complete power on steps:
Check for transportation damage and install controller;
Connect to PE equipotential;
Connect motor cable X20 and data cable X21; Provide definitions for X20 motor connector pins and X21 data cable pins;
Plug in smartPAD teaching pendant X19;
Release battery discharge protection; Connect to the main power supply (distinguish between two types of wiring with/without main connectors);
Configure and plug in the security interface X11 (must be powered off and plugged in);
Confirm that there are no personnel or objects in the danger zone, protective equipment is intact, temperature is suitable for the environment, emergency stop is released, power is turned on, and the system is started.
Equipment Operation
Introduce the smartPAD/smartPAD-2 teaching pendant; Panel buttons: mode knob, red emergency stop, enable switch, jog button, start/stop, screenshot, keyboard, etc. Attention to plugging and unplugging teaching pendant: If the emergency stop fails after disconnection, the failed teaching pendant needs to be removed and reconnected. Wait for about 30 seconds before performing emergency stop and enable switch function tests.
Maintenance
maintenance cycle
Every 6 months: Check the output of CCU_SR relay;
Every year: all emergency stop and enable switch functions are tested; Clean the fan filter according to the degree of dirt;
Every 5 years: motherboard button battery replacement, control box fan replacement; Replace the fan in the drive box of the third shift working condition for 5 years;
Battery: Replacement triggered by battery monitoring status.
Maintenance of safety prerequisites: power off and lock, unplug the power cord, wait for 5 minutes for the intermediate circuit to discharge; ESD anti-static.
Maintain symbol definitions; CCU_SR relay output inspection method; Controller cleaning standards: Do not spray compressed air with water, use soft cloth and solvent-free cleaning agent; Check wiring, PE grounding, and component wear.
Maintenance and Replacement
Important: Maintenance can only use KUKA original spare parts; After tightening high-strength screws of 10.9 and above once, they must be replaced when disassembled again. Detailed step-by-step disassembly installation process, each component includes: preparing tools, safety warnings, disassembling the housing, unplugging connectors, replacing components, reinstalling the housing, and completing functional testing. List of replaceable parts:
